Materials Used
- Core: The core of USG Drywall is composed of gypsum, a naturally occurring sulfate mineral. This gypsum is heated to remove its water content, a process called calcination, before being mixed with water and additives to form a slurry. This slurry is then cast into sheets.
- Facing Paper: Both sides of the gypsum core are covered with specially manufactured paper. This paper serves multiple purposes: it reinforces the core, provides a smooth surface for painting or texturing, and adds to the overall structural integrity of the panel. The paper is tightly bonded to the gypsum core.
Construction
The manufacturing process for USG Drywall involves several key steps:
- Gypsum Preparation: Raw gypsum rock is crushed, screened, and then calcined in large rotary kilns. This removes approximately 75% of the chemically bound water, transforming it into a fine white powder known as plaster of Paris.
- Slurry Mixing: The calcined gypsum is then mixed with water and various additives. These additives can include starch for adhesion, foaming agents to reduce weight and improve handling, and fiberglass or other fibers for added strength and fire resistance.
- Forming: The gypsum slurry is pumped onto a moving conveyor belt covered with the bottom layer of facing paper. A second layer of paper is then applied to the top. The edges are folded and glued to create the characteristic paper-bound edges of the drywall panel.
- Cutting and Drying: As the continuous sheet moves along the conveyor, it is cut to standard lengths. The wet panels then enter large kilns where carefully controlled heat and humidity remove the remaining water, hardening the gypsum core and completing the bonding process between the gypsum and the paper.
- Inspection and Packaging: Finished panels are inspected for quality and then stacked and packaged for distribution.
